The last three or four firmware upgrades I have done have not worked smoothly. Each time I have to end up resetting all of my settings because the 5ghz radio won't work. The latest upgrade was from 380.66_2 to 380.66_4. I have an AC66u. Any advice for smooth upgrades would be greatly appreciated as I'm not a fan of re-configuring my router every time.

I notice that you didn't mention restoring to factory default settings (RFDS) AFTER having flashed the firmware (I'm not implying you have to RFDS every time you upgrade). It may be that you are doing that and it was implicit in "resetting all of my settings".

Nevertheless, perhaps I might suggest your reading through a couple of articles, and you might spot something you've missed.

It may well be that all you need to do is carry out one good RFDS and then all will be well for future upgrades until Merlin next advises an RFDS, at which point you could either do it manually or use John's NVRAM Save and Restore Utility.

Try just turning off the router's power for 5-10 secs, then turning back on, to reset the internal hardware.

The RT-AC66U wireless driver hasn't changed in over a year.
